It isn't decalled - I cut into the helmet with a carton cutter blade and painted the groove with black paint.

If you look closely at an Airborne Trooper's helmet:



It comes around smoothly, then 'indents' to make the mouthpiece. This is why I cut in, instead of adding.

Sorry, I don't take pics of myself making my creations, and it's very difficult for me to explain how I did it exactly. I actually went through 3 stormtrooper helmets and 1 clone wars helmet to get it the way I wanted.

To be honest, you should just use decals/paint - you'd get away with it. Unless you want me to try to explain it...

Well... only do this if your willing to spare the helmet.

You start with positioning the blade for a vertical cut about 0.5mm from the centre of the helmet, starting from just underneath the visor down to the bottom, with the cutting blade slightly angled towards the centre.

Gently cut in and dig out a groove with the blade - don't cut too deep otherwise you cut right through the helmet.

When you do this, you'll notice that the bottom will be wider since it sticks out there and you need to cut out more - this is what you will want to happen.

Repeat this for the other side so that the groove is symmetrical. Then sand/file/brasso down the groove and paint.
